I'm also a big guy (270lbs) and thought I could make do without a zipper. I had Nunatak custom make a wider than normal quilt with a footbox. The product was excellent, but I didn't like the drafts coming in around the edges. Slept cold. I still have it (and I'd sell it to you), but I don't use it. Only used it for one night.
Sorry, but I don't have any experience with double quilts. Now I use a Big Agnes bag with a sleeve for a thermarest on the bottom. It's a great bag, but I still have to have an "expander" to zip it up. Normal sleeping bags just aren't available (stock) for big guys. But my mule doesn't mind the extra (Oh My God) 3 ounces.

I believe Nunatak offers a double quilt. Zpacks offers a double quilt. Jacksrbetter offers some. You might need to call in for a double for both Zpacks and Jacksrbetter. Golite, Therm-a-rest, Enlightened Equipment (custom order,) Exped makes a DreamWalker Duo (hmmm, not available in the USA.) Lots of choices...

I can't speak to most of your post, but Adam, at http://www.hammockgear.com/, does make custom quilts. I have a couple of his quilts for my hammock and he does very good work.
