Dan,

Call Karl Limmer and ask him what to do in your case. As something like a 
third generation boot maker, he has seen it all. It is his brother that 
makes the custom boots and the waiting list is long. In our case this 
Spring, between the three of us, we used Karl's stock boots (not custom) and 
never had a blister (even for the user who didn't have any time to 
"break-in" his boots) for the two months on-trail and on-snow.
